Please advise if the sentence structure is correct:

The expenses were high due to the start-up cost then and that we needed to purchase many items upfront.

What was then used for in your context? Apart from that everything seems to be OK.

I wanted to statw the 2 reasons for the high expenses, namely the initial start-up cost and the items purchased. Do i need to add in "because" or "the fact" for the 2nd reason? E.g. ...due to the startup cost and nbecuase we needed to....

Hi Jolyn,

I would add 'the fact' for the 2nd reason. I would also use 'at the time' rather than 'then', in order to clarify its use here:
The expenses were high due to the start-up cost at that time and the fact that we needed to purchase many items up-front.

Yes. The fact that + a clause sounds more literary than that + a clause and should be used in most cases to avoid being criticized especially by difficult scholars.

They all have many uses. But in your sentence only that or the fact that is acceptable. Give us more examples of your confusion so that we can help you.
